Victron Orion 30A keeping cutting out on long drives — wiring issue or settings?

Had this exact problem last summer on a long run up to Scotland 😅

Mine turned out to be a combination of two things:

  1. Wire gauge was too thin — the Orion 30A needs proper 6mm² cable minimum, ideally 10mm² if your run is over a metre or so. Undersized wire = voltage drop = the unit thermal cuts out to protect itself.

  2. Ignition wire not connected — without this, the Orion can't properly detect when the alternator is actually charging vs just sitting at resting voltage. Worth checking your settings in the VictronConnect app to see if you've got it set to voltage-sense mode or ignition-sense mode.

Also — what's your cable run length? If you're going from the starter battery up front all the way to a rear leisure setup, that distance really adds up. I'd measure the actual drop with a multimeter on both ends while it's running.

One more thing to rule out: engine bay heat. If the Orion is mounted somewhere with poor airflow, it'll cut out on long motorway stints just from ambient temp. Mine needed relocating away from the engine block.

Check the VictronConnect history tab too — it logs the fault reason which narrows it right down 👍

Anyone else had similar with theirs? Curious if it's more common with the non-isolated version.

@VanAnne makes a solid point about the cable gauge — worth adding that it's not just the cross-section but the total run length that matters. A 6mm² cable is fine for short runs, but if you're going more than 3–4 metres each way, you really want to step up to 10mm².

Also worth checking: is your alternator protection threshold set correctly in VictronConnect? The Orion-TR Smart has an input voltage lockout — if your starter battery dips below that threshold during heavy electrical loads (heated seats, headlights, etc.), it'll cut out. I had this exact issue on my narrowboat's engine circuit; dropped the threshold slightly and it transformed the behaviour completely.

Finally — are both your earth connections directly back to the battery negative, not chassis grounds? That alone causes more phantom cut-outs than people realise.

Good point from @VanAnne on the cable gauge — something I hadn't considered when I first wired up my boat setup.

Can I ask a related question though: does cable length play a role here too? My run from the alternator to the Orion is fairly long (probably 3-4 metres each way) and I'm wondering if that's causing voltage drop that's triggering the low-voltage cutoff before the unit's actually getting its full 30A.

Also — is anyone running the non-isolated vs isolated version and seeing different behaviour on long drives? I've got the isolated one for the boat but considering a second unit for a shepherd's hut build.

Is there a recommended Victron setting for the input voltage threshold if your starter battery tends to sit a bit low when the engine's cold? Mine drops noticeably before the alternator picks up properly.

Great thread this — one thing I'd add that nobody's mentioned yet is to check your alternator sensing wire connection. On the Victron Orion smart units, if that sensing wire has a poor connection or isn't wired in at all, the charger can struggle to properly detect when the engine's running and may keep dropping out thinking the input voltage has collapsed.

Also worth checking the VE.Direct or Bluetooth app to pull up the history — it'll tell you exactly why it's cutting out (input undervoltage, over-temp, etc.) rather than guessing. Saved me hours of head-scratching on my Transit build.

@12V_King to answer your implied question — yes, cable length matters massively for voltage drop too, not just the gauge itself. Run it through the Victron cable sizing calculator if you haven't already. 👍

@AndyJackson59 that alternator sense wire is a sneaky one — caught me out on my van build too 😅

Worth also checking your engine bay temps if you're running long motorway stints. My Orion was throttling back in summer because it was mounted too close to the engine block — poor little thing was just too hot. Moved it further back with some proper ventilation and problem solved.

Victron's own docs say keep it somewhere with airflow — obvious in hindsight but easy to overlook when you're cramming everything into a tight space!
