Victron Orion 30A keeping my leisure battery topped up but cuts out on long motorway runs — anyone else?

Been running a Victron Orion-Tr Smart 30A isolated for about six months now and I'm seeing the same thing. Works brilliantly around town and on shorter A-road trips, but anything over about 45 minutes on the motorway and it seems to throttle back or cut out entirely before the leisure battery is anywhere near full.

My setup is a 200Ah Fogstar Drift LiFePO4 as the leisure bank, charged off the van's standard alternator. I think what's happening is the alternator is getting hot under sustained high-current demand and the voltage starts dropping, which confuses the Orion into thinking the engine has stopped — but I'm not certain.

A few things I'm wondering:

  • Is there a way to adjust the input voltage threshold in VictronConnect so it doesn't cut out prematurely?
  • Would fitting a battery-to-battery charger with a lower minimum input voltage threshold help, or is this fundamentally an alternator capacity issue?
  • Has anyone fitted an alternator temp sensor to actually confirm this is heat-related rather than just guessing?

I've read about people fitting a secondary 140A alternator on certain van conversions but that feels like a significant job. Also seen some mention of using a DC-DC charger with a lower charge current setting to reduce alternator load — would dropping the Orion to 20A make a meaningful difference to the cut-out behaviour?

Would be interested to know if others with Euro 6 vans are seeing this more than older models, as I understand the smart alternators behave differently.

@MoorSeeker classic symptom of the Orion hitting its thermal protection on sustained high-current operation. The 30A unit does run warm, especially if it's tucked away somewhere without decent airflow. Worth checking where yours is mounted — under a seat or in a closed cabinet is asking for trouble on a long motorway run where it's working continuously.

Also worth checking your input voltage isn't sagging. At motorway speeds your alternator should be fine, but if you've got lengthy or undersized cable runs from the starter battery, voltage drop under 30A load can cause the Orion to throttle back or cut out entirely.

What cable gauge are you running and how far is the Orion from the starter battery? That'd help narrow it down considerably.

@MoorSeeker @AndyPalmer is on the right track, but before you blame thermals, check your input voltage in the VictronConnect app during a motorway run — modern Euro 6 engines run "smart alternators" that deliberately drop to ~12.8V at cruise to save fuel, and the Orion-Tr Smart's input threshold will politely give up the ghost if it dips below its minimum.

Quick checklist:

  • Enable "Charger only" mode in VictronConnect (disables the smart alternator detection if it's misbehaving)
  • Check your input cable gauge — voltage drop on sustained 30A draw is brutal if someone's skimped on wire
  • Verify the unit's mounting orientation if thermals genuinely are suspect

My own Orion lives bolted flat to an aluminium plate acting as a heatsink — not a hiccup in three years.

Had almost identical behaviour with mine in the static caravan van I tow occasionally. Before the thermal angle gets too far — what's your input voltage doing during those longer runs? My alternator was actually dropping below the Orion's 13.2V threshold after the van's electrical load kicked in properly at motorway speeds (heated rear screen, lights, etc). The Orion just silently stops charging rather than throwing an obvious error.

Worth grabbing the VictronConnect app and watching the live data on your next run — you can see exactly whether it's cutting on low input voltage vs thermal protection. Saved me a lot of head-scratching before I realised it was a voltage issue rather than anything wrong with the unit itself.

What's your cable gauge on the input side too?

Had this exact drama with mine last summer on the M6 — turned out to be the Orion's input voltage threshold doing the heavy lifting. Once your alternator settles into a long cruise, voltage can actually drop slightly as everything thermal-soaks under the bonnet, and the Orion quietly decides it's not happy anymore.

Worth checking your engine bay cable routing too. I'd routed mine close to the exhaust manifold like a complete muppet, and the input cable resistance was creeping up as it warmed through. A proper reroute and some upgraded terminals sorted it completely.

Also — if you haven't already — pop into VictronConnect and check your input lockout voltage setting. Factory default is sometimes a touch conservative for older alternators. Nudge it down a fraction and see if she stops sulking on the motorway. 🚐
